Hey Hoyt,
  Don't jump on me too hard, I've only met you face-to-face once and been on 
the list for 5 years, but... did you measure the inside of the AL caliper 
body and the outside diameter of the piston?  You mentioned that the seal 
was new, but I'm wondering if still some minuscule amount of fluid is 
weeping past the seal and is attracting moisture, which in turn is creating 
all the crud between the AL housing and the puck.  If the measurements are 
out of whack, you may have to make a *slightly* (I'll let you the machinist 
decide how many thousands the increase needs to be...) larger SS piston.
Just a thought from a "newbie"...
