No, I don't use the web interface at all. FWIW, I'm still using trunk 1566, and this is what I did to add UnionFS (AstLinux lives on /dev/hda1, and I
added a big, second partition for UnionFS on /dev/hda2):

  1. mount -o,remount rw /oldroot/cdrom
  2. vi /oldroot/cdrom/os/astlinux-trunk-1566.run.conf:

     KCMD="root=/dev/ram0 rw init=/linuxrc astlinux=geni586
astimg=astlinux-trunk-1566.run
     asturw=/dev/hda2 astlive ide=nodma"

  3. reboot

Did I do something wrong that would keep passwd from accessing /etc/ shadow?

After you used fdisk to create the hda2 partition and reboot, did you then do a "genunion /dev/hda2" ?
