I wonder if the problem could be the long subject: lines or any other line lengths you can get from junk or spam mail especially? If you have a .dlu file that gives this error I'd be interested in a copy. I have a program called fixmail that processes the .dlu file removing header items except subject: date: from: and to: and other things.
