Timing belt.  Lots of ways to use 'em.  2 from 1 motor, or 1 continuous.
Very reliable.  Very robust.  Size them properly and keep them tensioned and
they are wonderful.

I use an 8g ssd for one of my systems.  Was about $70 when I purchased it 2 
years ago.
And picked up a 32g patriot ssd  for my next setup, about $50 after sales and 
rebate.
Watch all the sales.  The small ssd's are pretty inexpensive.

You're welcome! I recently purchased a new PC for LinuxCNC, and did some 
research :) I use 2.5 Kingspec SSD now, but later I found that miniPCIe card, 
and it's is on its way.
A simple mod is required to use miniPCIe SSD cards with D525MW

I had CF+SATA adapter, and now I use that Kingspec SSD. It's so much faster!

I tried 3 times switching back and forth - with PID disconected and BLDC
value set to 0,95 motor does not move.

I reduced those values and also set max output to be less than 95% of output
scale:
OUTPUT_SCALE =  125
OUTPUT_OFFSET = 0.0
MAX_OUTPUT =118

It did not provide any additional improvement.

So this far only reducing servo period did help. Unfortunately that is
coming with RTAI error warning messages. I ran latency test for a while and
got 12000 ns max jitter on servo thread.

Use Yaskawa setup/diagnostic software to set up the drive and motor.  
Sigmawin.  Try Yaskawa's ftp site to get it.
Serial port from a Windows machine to the drive.  RS232 I believe.
You can actually run Sigmawin and EMC2 at the same time.
If the drive and motor work with Sigmawin, it should work with EMC2.
Use shielded cables for ALL signals and encoder lines.  
Keep the power lines separate from the signals and encoder lines.  Watch the
grounding.
Good luck.

I use SGDA drives and SGM motors with good success.

Yes, I know what an encoder is and why.  I use Yaskawa motors and drives
that have indexes.  I do not use steppers.
The older m5i20 driver implemented index homing quite nicely.  The index
makes sure the home is very accurate. 
Before the m5i20 driver is removed, it would be good to have the new hm2
drive function correctly and in a similar manner.
Not being a programmer, especially a vhdl programmer, I have to leave that
up to others, for whom I am quite grateful.  I can, though, debug pretty
well because if something can get messed up, I can certainly do the messing.

If I have to change to the 'm' version .bit file, so be it.
I have one commercial installation of EMC2 with an m5i20 board, and am
hoping for more.
When my test system is up and running again, I will be happy to donate it as
an 'example' for inclusion in the distribution.
So, at this point I just need to figure out how to get index homing working
with the hm2 driver, if it is indeed possible.

"hm2-servo" is one of the sample configs shipped with emc2.  If you

the configs in the adjacent hm2-stepper/ directory, which use stepper

Index homing is a feature of the rotary encoder mounted to the motor shaft
of a servo motor.  A servo is not a servo without an encoder.  The encoder
provides position feedback to the servo controller.

Stepper motors do not (in general) have encoders; the discrete motion of the
motor itself acts as the position transducer.

Some configurations use non-rotary encoders, and some use encoders in
conjunction with stepper motors.  While these kinds of system csertainly
should be doable, I've personally never done it, and neither of the two
hostmot2 sample configs is set up to deal with it "out of the box".

HM2 encoder index homing works (to the best of my knowledge), though I dont
think the hm2-servo config supports homing.

For proper home-on-index you probably want to use the 5i20/SVST8_4IM2.BIT
firmware, since it supports index masking.  You'd normally use the
limit/home switch as the index mask.

The example is complete, no other threads are needed.  All the user should
need to do is set the SCALE of the encoders and tune the PID loops
appropriately for the motors & machine.

Now this is just a concept to provoke some thought.  What about an 
"open-frame" machine?
Say we  make a wide "railway line" of chain on a  large concrete floor - 
bolted down to the floor like (maybe raised 100mm or so on steel 
stand-offs).  Then we construct a "trolley" style gantry the width of  
the fuselage, or wing-chord, which claws it's way along the track with 
LARGE sprockets, running on the floor with rubber wheels.  A strip of 
angle or some such down the center of the "tracks" to provide steerage 
for the trolley-gantry
Accuracy dependent on the floor being level, but for this project 5mm 
should be easily accommodated.

Aram,
2 PID loops are ok to use, just a bit more difficult to tune.
I use Yaskawa motors/drives with the m5i20 & 7i33.
I have to tune the yaskawa drive and motor first with yaskawa software and
get them running smoothly.
Usually I tune them fairly 'soft', that is not very stiff (in velocity
mode).
Then I tune them with EMC.  It can be a bit tricky, but patience pay off.
The motor/drive tuning is very important!!
Also, since there are more parameters, it is a good idea to 'write it down'
so you don't go around in circles.

I'm a happy and satisfied Mesanet customer.
I use a 5i20, 7i33 and 7i37.  with the 'stock' and 'proven' EMC2
configurations.
I have stayed away from the 7i43 until the EMC2 driver and configurations
are thoroughly worked out.

Found it. With the Hardy install, it does not set the rtai kernel as the
default kernel. So by default it is booting the ...-19-generic kernel. The
rtai kernel must be explicitly selected at boot time in order to run EMC.

I just tried to install EMC to Hardy and am getting a similar if not the
same error. This is what appears to be wrong:

insmod: can't read '/usr/realtime-2.6.24-19-generic/modules/rtai_hal.ko': No
such file or directory

There is no /usr/realtime-2.6.24-19-generic folder. I checked the
/usr/bin/emc script, and it correctly sets:
EMC2_RTLIB_DIR=/usr/realtime-2.6.24-16-rtai/modules/emc2

Where is the path coming from used by insmod?

I have several of their XDDCMD-1 drives.  They work fine with the Mesanet
m5i20 board.
Simple and inexpensive.  The 18200 drive IC is quite robust.
I have a Bridgeport series II running on drives based on the 18200.

Kirk,
A physical E-stop is just about the first thing that I setup on a macahine,
even before simple testing.
The screen focus is not just a problem, it is dangerous, especially working
on 'big iron'.
A run away motor can blow a table right off it's ways.
You can add an E-stop button to axis with pyvcp.  Not too sure how big, but
with some programming it can probably be enarged.  Still no replacement for
the phyisical, locking button to kill power to the amps.
Keep contact in the button to loop with the hal signal.

My mill isn't fully functional yet and I neglected to realize the
ramifications of this. A bracket I needed to make required a tool change, so
I decided to just do it manually. I checked the program by lowering the knee
and single stepping through the program, which at the time seemed okay. I
raised the knee, started the program and drilled the holes. The table homed
for the tool change displayed the tool change message and proceeded to go
ahead with the program without stopping.
Unfortunately, the new tool that didn't get changed is shorter so the tool
collided with the table. I tried to click the e-stop button in AXIS but it
had no effect. Then I realized that the tool change message had the window
focus and I needed to clear it before the e-stop would work.
I realize I made a few mistakes here, by not having a proper config file and
a hardware e-stop button, but I wonder if there should be a way to have the
AXIS e-stop always on top and available.

I agree with K Lerman.  Don't mix logic and power.
Try a simple transformer and recifier for the brake power.  Pretty
inexpensive
For logic (including limits, etc.) I use power supplies like this:

Be careful with the brake.  Definitely keep your servo signal lines away
from the motor power and brake lines.
Also, be sure to 'release' the brake before motion and 'set' the brake after
complete stopping.
Brakes on Vertical axes are good things.  Saves parts and tools.

Has anybody ever encounter a problem in which a machine goes crazy when you
replace one of your servos with a servo with brake?
In my case I am using sure-servo motors and drives and when I plug in the
24V to release the brake the other two motors start hunting around. I've
even tried powering the brake with an independent power supply plugged in to
a different circuit in the building and just connecting the low site causes
the same problem. 

I am little perplex by it. I could go into more details, I've review the
documentation and have been reviewing everything for 3 days now. I am
thinking there has to be an obvious step that I am missing.

Any comments will be greatly appreciated

This is done with 2 m5i20 cards.
The 'bench system' works.  That is 6 drives and motors connected to the
m7i33's and m7i37's. 
The m5i20s seem to be detected in random order by the computer (the same
each boot!). 
It was just a simple test to figure which one was #1.  Maybe someone with
more Linux experience knows a better way.
Anyway, 2 m5i20's are no problem.

The Mesa 5i20 with 7i33 and 7i37 work well with the Yaskawa SGDA drives and
motors.
Tuning is a bit tricky as there is the internal drive-to-motor loop and the
EMC2-to-drive loop.
I use a 2nd pc running Yaskawa tuning software to tune the drive/motor loop.

I troll ebay when I can for motors.  You have to be careful though.  It's ok
to buy there, but difficult to shop.

They sell kits to assemble and their latest terminals are better than they
were a year ago.
Mesa's 'T' versions of the 7i33 and 7i37 are good.  Don't forget to get the
associated connector for each board.  
They sell the connector cheaper than anywere else.  Just consider it part of
the package price.

with 7 motors running. Check:

Daqstuff in the Electronical list) for ribbon cable breakout boards.  They
are not quite as good as the $70 variety, but the price is a lot easier.
They work really good with the Mesa boards.  You can save a few bucks
getting the kits and assembling your own.

Thanks for the info. Just wanted to make sure PWM (or PDM) up/down was
possible with Mesa boards. For the money, I knew the 7i43 was a good deal
with 8 encoders/8 PWM outputs plus additional unused FPGA space compared
with Pluto's 4/4. Sebastian and Peter, thanks for Mesa hal drivers.

Know I've got to figure out how deal with 50 pin IDC connectors, nice for
clean Mesa board to board connections, but what a pain for homebuilt parts
scrounging. I've got a butt load of old SCSI cables, cards and misc junk, so
hopefully that will help with building stuff. I can't see spending $70+ for
50 pin screw connectors.

Rather than continue the font thread for my question, I'll just ask another

On starting EMC2 with AXIS, the axis logo gcode is loaded, apparently by
default.  I looked in the ini and related setup files but have not found a
way to have AXIS load the default file that "I" want; is there a way to
change the default file loaded by AXIS at startup?

BTW, its not that I dislike the axis logo, it just generates an error when
used in the TWO axis system I'm working with for my antenna measurements.
The file apparently wants some Z-axis setup.  Of course, I could change the
default file, or link to something else, or

The Omrons are similar (if not the same) as Yaskawas.
I run the 5I20, 7I33 and 7I37s.  Works good.
Tuning is tricky as the drive/motor combo has a PID loop itself, and EMC
adds and external position loop.
