Ok - took a little while to trawl through all the mailboxes. The size of the mailboxes affected appears to be between 10 and 50 Mb but there are plenty of others of this size not affected. There appears not to be a minimum.
Ipswitch (Christian) says they have lost my original request but have failed to get back to me again! When they do I willl offer to send them a zipped mailbox for debug as you suggest.
