Yeah, the 650s have an issue with that fuseblock. The problem is the female
connectors loosen over time and leave a gap between the contacts (metal
bars) in the fuse block. This can lead to arcing or grime buildup which
adds resistance and ultimately generates heat which melts the plastic.
Either way, the solution is the same, you have to remove the female
connectors from the plastic plugs, bend them a little so that they grab the
contacts snugly again, clean it all up, add some dielectric grease, and you
should be good to go. I took pics when I did that too:

Kyle, just wanted to say thanks again. Fortunately it was not the ignition 
switch, but the plug that goes into the fuse panel. I'm afraid the bolts that 
hold the ignition switch in place are stripped and impossible to remove cleanly.

I cleaned the contact with some electrical cleaner and it started right up. I 
could see some melted plastic from one side of the plug. 

Do I need to get a new plug and remove the old one, or is the current plug good 
to go?

Also, I am certain that my fuse panel was installed upside down... The fuse 
cover, when removed, gives no access to the fuses. Instead I must remove the 
whole shroud to find the fuses lower and behind the brake line union. I suppose 
it would be beneficial to remove all plugs, 180 the fuse panel, and the 
reinstall all the plugs with electric grease. But it's so hard to get those 
plugs out!

I had the wiring diagram and a bit of wire. The switch just closes two
circuits so all I needed were two small bits of wire. One runs the lights
and everything and the other powers the ignition.

Here in sunny Vero Beach, Florida, it's pretty flat, hot, and humid too. 
 Having said that, you must have been able to hotwire it pretty quickly.  I 
just can't imagine a scenario where hotwiring it would be faster or easier 
than push-starting it, but things are pretty different here.  There are 
lots of wide open spaces where I can get my bike rolling fast enough 
without putting myself in danger, and I've never hotwired anything in my 
life.

I've push started my bike before when I had a weak battery. I try to avoid
it because Houston is flat, hot, and full of traffic. So no hill to push
down to assist, pushing a 400lb bike fast enough to start on a 95F day with
100% humidity gets old pretty quick, and there are so many cars that it's
hard to find a space to perform such a maneuver without getting ran over,
even in a parking lot. Not to mention no matter how awesome your bike is,
nobody looks cool push starting one ;)

I'm curious, why did you hotwire the switch instead of push-starting the 
motorcycle?  When my ignition switch went bad, I avoided being stranded by 
getting the bike moving, putting it in first gear, and releasing the 
clutch.  Sometimes it didn't work on the first try, but it was definitely 
easier than hotwiring the bike.

It would be the jumpers, that barrel is just the tumblers for the key that
allows you to rotate the switch or not. No electrics in there.

It works fine most of the time. I've just noticed that occasionally, while 
running at speed, the taillight warning light comes on and my taillight 
goes out. If I turn the key just slightly to the right (very slightly), the 
lights come back on. But, a couple of times when I've done that the bike 
has shut down completely. So, I'm not sure that the issue is with the 
jumpers on the white disk, or if it is in the barrel itself.

I took pics when I cleaned and repaired the ignition switch on my 700S, the
same procedure should work for your 650. Another touch piece to test on the
650 is where the harness plugs into the back of the fuse block. Make sure
those are cleaned and plugged in snugly.

Right. It almost has to be that switch. Gage lights would be on if fuse is
not rusted.

I would suspect the ignition switch - but - even if that isn't it - if
the key can be removed in any position, that isn't good - perhaps it
should be replaced anyway.

The ignition switch sounds like its rigged up wrong.  on my 82 750 the front 
blinkers are on when the bike is running the rears only when the blinkers are 
in use.  so your lights sound right to me.

It sound to me like he rigged it up. It should turn off with the key only, and 
all lights should come on with the headlight going out when you press the 
starter button.

I'm not 100% certain on the 550, but my 650 was completely missing its
switch when I bought it, I found one in a salvage yard for a Magna and it
worked perfectly. As long as the bolts and the plugs are the same you should
be ok.

There is no other version that I know of. It is, however, the same switch
used in the 83-85 650 Nighthawk and they do come up for sale on ebay once in
a while. I think I saw one quite recently.

Hi everyone!  Been away for a while as it's winter and if I think too
much about the motorcycle during the winter I would go nuts!  Anyway,
I had some problems with the ignition switch on my 83 650 last
summer.  Pulled it out and cleaned up the contact points and that
seemed to do the trick for the most part.  However, it still seemed a
bit reluctant at times.  Anyone had to go through theirs before?  I am
wondering what I can do to keep it decent.  I think a new one was
around $160.00 and I would like to avoid that.  I was thinking of
using some dielectric grease on the underside so it rotates cleanly
and springs OK.  Can I use a light oil on the contact points to keep
them from corroding, or would that screw it up?  Any ideas from past
experience would be greatly appreciated.  Really don't want to replace
it but I don't want to end up pushing the bike again (at least not
from that problem!).
