I ran into similar issue about 6 months ago with the accelerated ATI
driver. My video card is on-board, which I think is mostly to blame as
mb mfgers often "tweak and twist" the controllers firmware code to get
them to work. I switched to the opensource driver which was a lot
slower, but no more hanging when I'd switch to console mode.

Do you use the blank screen screensaver? I was using that, and when the
video card would try to switch... dead in the water. I had other
issues mainly shutting down once I was in graphics mode, it never wanted
to release graphics mode. The driver has been updated and I switched to
the accelerated one last month and its been flawless so far. (knocking
on wood)

What occurs during suspend mode - does it swap to video modes? Try
forcing suspend while sitting at keyboard to see if thats the issue.
I'd try forcing screensaver to go active to see if releases when
deactivated.
Try using the os nividia driver to see if they is an issue with the
commercial driver.

How are your hard drives? Any bad blocks?
